From sketch to CAD to prototype to production — how a rear spoiler kit, a side vent kit and a set of side steps became the new Milltek Design range for the Defender L663.

Developing the new Defender L663 range

Every Milltek Design product starts with the vehicle itself. Before a single line gets drawn, our development team at Derby HQ spends time evaluating the car. It's not just what we see on the vehicle, either. Years of exhaust sales and direct conversation with Defender owners give us a good read on what this market actually wants and where it's underserved, so the brief for a new part is shaped by real customer feedback as much as it is by time spent with the car.

Nothing we make starts as "let's build a spoiler." It starts as "the Defender's rear end could shed turbulence better," or "we could make much more user friendly side steps and integrate protection." Our designers spend time with the vehicle itself, living with it, off-roading it, studying where airflow separates and where the underbody takes a hit on the trail, before a single line gets drawn.

Our newest range, built for the Land Rover Defender L663, is the latest proof of that process, and we wanted to pull back the curtain and show you how a spoiler, a set of side vents, and a set of side steps go from an idea to something you can bolt on your own Defender.

Early concepts are sketched by hand, letting ideas move fast before anything's finalised. From there, we 3D scan the vehicle itself, capturing exact surface data so every kit we design is a true fit, not an approximation. The scan data becomes the CAD models we work from, ensuring precise fitment. The Rear Spoiler Kit's profile, the Side Vent Kit's intake geometry, and the load paths through the Side Steps are all engineered in CAD so we know how they'll perform before raw material is even touched.

When we're happy with the design concepts we move into prototyping. This starts with 3D printed or hand fabricated parts used to test fitment directly on a vehicle. Any changes required get implemented in CAD before we move on to producing fully assembled prototype parts.

From the initial design for our sidesteps, we feed raw material into our laser cutters and turn CAD files into precise, repeatable components: the brackets, panels, and reinforcement plates that form the backbone of every kit.

From there, flat panels go to the press brake, where raw material is bent to the exact angles the design calls for.

Formed components are then welded and fabricated in-house, built up piece by piece into finished assemblies. This is where a stack of individually machined and formed parts becomes an actual Side Step assembly, and where our team's hands-on skill really shows.

Once we're happy with the fitment and form of our 3D printed designs we start work on creating development moulds that are used to produce a short run of fully formed side vents and spoilers.

The prototype testing phase is arguably one of the most important parts of the development process. Before any part is signed off for production, we test fitment, ensuring fastener positions, panel gaps and clearances around existing bodywork and trim are checked and corrected.

Fitment isn't the whole story. Once a prototype passes test-fitting, it stays on the vehicle to get put to use, on the road and, where applicable, on the trail, so we can see how it holds up under real load conditions with vibration and impact over time, not just in a workshop.

How far we push that depends on the part. The Rear Spoiler Kit with integrated LED lighting needs to fit right and look right under daily use, in all weather, plus real-world testing of the electrics: connections, sealing, and vibration over time. The Side Vent Kit faces the same daily use demands. The Side Steps get pushed further still: they're under the vehicle taking load and trail impact, so those go through a more demanding process before we're happy.

Form and functionality are equally important; many of our prototype parts are tested to destruction, adjusted, and tested again.

Feedback from every one of those miles gets fed straight back into the design, and the part goes through another round of refinement before it's approved for production.

Nothing leaves the building without going back onto an actual Defender L663 to confirm fit, finish, and function of the productionised parts. Parts from the first production run are fitted, checked and instruction manuals completed using our own test vehicles, all before a product is approved and released.

Our Milltek Design Team is an expansion to our existing development team, utilising our extensive abilities to bring products to market that complement our existing exhaust range. Because all our in-house development happens at our HQ, we keep control of quality, and it's how a Defender owner ends up with parts that actually fit, not just parts that look right in a render.

This isn't new to us. Milltek has been engineering aftermarket parts for automotive enthusiasts for over 40 years and has built a wealth of knowledge, experience and infrastructure over this time. The Defender L663 range draws directly on that same experience, skill set and extensive equipment.
